The UAV Switching Challenge

Unmanned aerial systems present a unique combination of constraints for switching components:

  • Extreme vibration from multi-rotor propulsion (10~2000 Hz spectrum)
  • Weight sensitivity — every gram matters on smaller platforms
  • All-weather operation — moisture, dust, and temperature extremes
  • Regulatory requirements — flight termination systems must meet specific reliability standards
  • No maintenance opportunity — switches must perform for the entire mission duration without inspection

Standard commercial micro switches were designed for appliances and automotive interiors. They are not qualified for the vibration spectrum, altitude envelope, and reliability demands of UAV flight-critical circuits.


Critical Switching Functions in UAV Architecture

1. Flight Termination System (FTS)

The FTS is the single most safety-critical switching circuit on any UAV. It must:

  • Remain armed and ready throughout the entire flight
  • Activate reliably on command (manual or autonomous)
  • Cut motor power and/or deploy recovery parachute
  • Function independently of primary flight control systems

Switch requirements: SPDT configuration for redundant monitoring, hermetic seal to prevent contamination, 100 g shock survivability for hard landing scenarios.

2. Payload Release Mechanisms

From agricultural sprayers to package delivery drops, payload release requires:

  • Positive mechanical latching with electrical release
  • Repeatable actuation across hundreds of cycles
  • Position feedback to confirm release completion
  • Resistance to vibration-induced false triggering

Switch requirements: Snap-action mechanism for clean signal transitions, 100,000 cycle electrical life, ≤ 1 ms contact bounce.

3. Battery Disconnect Systems

High-voltage LiPo battery systems demand:

  • Arc-resistant switching for DC currents up to 5A
  • Physical isolation between battery and distribution bus
  • Ground-crew-safe arming/disarming procedures
  • Crash-resistant design to prevent post-impact fire

Switch requirements: 28V DC rating, all-welded construction, no organic materials that could fuel a post-crash fire.

Why Hermetic Beats IP67 for UAVs

IP67-rated switches use elastomeric seals to prevent water and dust ingress. While adequate for ground-based equipment, IP67 has fundamental limitations in UAV applications:
